Powerstroke Diesel Engine Variations

Powerstroke has been in production since 1994 and has come in 4 basic variations in 3/4 ton and larger trucks and vans. The 7.3L, 6.0L, 6.4L, and 6.7L. Two of these are great engines. The other two have had their challenges.

It is also made in two smaller variants for 1/2 ton pickups and Transit vans. These are the 3.2L and 3.0L.

7.3L Powerstroke

The 7.3L is widely known as the best of the Powerstroke engines. It was also the first and least powerful of the Powerstroke series. That being said, there are plenty of upgrades available for this engine to increase its power output to today’s standards.

As dependable as this engine is, there are a few common failure points. Those include:

  • Camshaft position sensor failure
  • Lift pump failure (causes no-start condition)
  • Leaking water separator

6.0L Powerstroke

The 6.0L Powerstroke is one of the variants that has its share of challenges. This engine was introduced in model year 2003 and ran through 2007. It is plagued with problems from the high-pressure oil pump, EGR, and head bolts. This engine can, however, be made into a quite reliable engine.

Common repairs that we do on 6.0L Powerstroke engines include:

  • High-pressure oil pump replacement (replaced with the new HPOP with stronger gears and relocated ICP sensor)
  • Oil cooler and EGR replacement
  • Cleaning the variable geometry turbo exhaust housing
  • Bulletproofing

When we “bulletproof” a 6.0, we’re basically removing the weak points of this engine. Bulletproofing includes replacing the oil cooler and EGR cooler with updated components and replacing the factory torque-to-yield head bolts with head studs and a higher quality head gasket. This process makes this otherwise undependable engine into a very good and reliable engine.

6.4L Powerstroke

The 6.4L is widely known as the worst of the Powerstroke engines. Very often when we see a 6.4, we’re seeing it for replacement.

Some of the most common issues we see on 6.4L Powerstrokes here at the RDI shop include:

  • Piston ring failure
  • Craked pistons
  • Turbo seal failures

6.7L Powerstroke

The 6.7L Powerstroke is a great engine. It is incredibly powerful and very dependable. That being said, it’s not without its issues.

One of the most common issues we see on a 6.7L engine is the failure of the crankcase breather causing oil leaks. The replacement of this relatively simple part requires the removal of the transmission, making it a not-so-simple repair. On 4×4 trucks, this is amplified by the needed removal of multiple driveshafts and the transfer case.

It’s worth noting that as of this writing, the newest models of the 6.7L Powerstroke produce 475 horsepower and 1050 ft-lbs of torque, making it the most powerful engine in its class.
